What drives the cost of a custom wire harness
Harness quotes for the same drawing can differ widely. Some of that is margin. Most of it is what each supplier assumed about components, labor, testing and paperwork. Knowing the cost drivers lets you read a quote, and lower the price without lowering the part.
Where the money goes
A custom harness price is built from a small number of elements. Their proportions vary a great deal from part to part, so this page does not attach percentages to them. Ask a supplier to show you the split for your own part instead.

The drivers buyers underestimate
Workmanship class
Class 3 under IPC/WHMA-A-620 means tighter criteria, more inspection and more rework. It is the right choice for critical parts and an avoidable cost on others. Specifying a class explicitly also removes a large source of quote variation.
Component minimums and availability
Connectors and specialty wire are often sold in minimum quantities or on long lead times. On a small order, the supplier may have to buy a full reel or a minimum lot and carry the remainder, and that cost appears in your price. Approved alternates, or a willingness to supply the connector yourself, can change this.
Distinct part numbers inside the harness
Every different wire color, size and type, every different terminal, and every different label format is a separate item to buy, stock, set up and inspect. Consolidating them can reduce cost without changing function.
Documentation and quality clauses
An AS9102 first article report, certificates of conformance for every component, serialized test records and source inspection all take time. They are often required and worth it. They should be visible in the quote, not hidden in the piece price.
Engineering changes
Drawing revisions during production can scrap kitted material and trigger new tooling or a new first article. Stable drawings are cheaper drawings.
Tooling and NRE, explained
Non-recurring engineering (NRE) and tooling are one-time costs to set up production. For harnesses and cable assemblies they usually include:
- Formboards: full-size boards with pegs and fixtures that shape the harness.
- Test fixtures: mating connectors and adapters that connect the part to the electrical tester, and the test program.
- Applicators and tooling for terminals the supplier does not already run.
- Molds for overmolded ends.
- Engineering time for work instructions, the first article and any design review.
Ask who owns tooling you pay for, where it is kept, and whether it can be moved if you change supplier. Some suppliers amortize tooling into the piece price instead; that makes quotes look different even when the total is similar, which is why separating it helps.
How to reduce cost without reducing quality
- Choose the class the part needs, and state it.
- Approve alternates for connectors, contacts and wire where your design allows it.
- Standardize wire types, colors, terminals and labels across your harness family.
- Dimension sensibly. Tolerances tighter than the installation needs raise inspection and rework without improving the product.
- Ask for a design-for-manufacture review before the drawing is released.
- Give a realistic forecast. Annual usage lets a supplier buy materials in economic quantities and plan labor.
- Quote tooling separately so the piece price reflects the ongoing cost.
How to compare two quotes
Before comparing piece prices, line up the assumptions:
- Same drawing revision and bill of materials.
- Same workmanship class and test requirements.
- Same documentation and first article requirement.
- Tooling and NRE shown separately, with who owns the tooling.
- Exceptions and substitutions listed, and read first.
- Quote validity, especially where metal prices or component costs are volatile.
- Lead time for first article and for production.

What to ask a supplier
- Which three items drive the cost of this part most?
- Which components would you change to lower cost, and would the part still meet the drawing?
- How does the price change at the next quantity break, and why?
- Are there minimum buys in this quote that I could avoid with a different order pattern?
- What would a partial reduction in documentation save, if my customer allows it?
Common questions
Why is my prototype harness so expensive?
Prototype quantities carry set-up time, component minimums, and often hand processes in place of automated ones. The per-part price usually falls substantially at production quantities.
Is offshore manufacturing always cheaper?
Labor rates differ, but total cost also includes freight, duties, inventory in transit, quality escapes, travel for audits and the cost of slower engineering changes. Compare total landed cost, and check whether your contract or export controls restrict where the work can be done.
Should I supply the connectors myself?
It can help when you already buy them in volume. It also makes you responsible for their availability, quality and traceability, so agree how shortages and defects will be handled.
